IPB Extended Power Uprate (EPU)

Summary:

As power generation facilities age and electricity demand continues to rise, driven by the expansion of AI and rising electricity consumption, operators are under increasing pressure to boost output, extend the life of existing assets, and adapt infrastructure to support a more demanding grid.

In many extended power uprate (EPU) projects, the Isolated Phase Bus (IPB) between the generator and generator step-up (GSU) transformer becomes the primary bottleneck. Higher generator output increases current, heat, and mechanical forces within the bus system often requiring targeted upgrades or replacement of aging components to maintain reliability and safe operation.

Scope of Work:

Given EBI’s extensive experience with system-critical bus systems and proven expertise in EPU projects, the team was engaged to execute a comprehensive IPB demolition and replacement. The scope included analysis, design, planning, installation, and testing to help the plant safely increase generating capacity, meet rising energy demands, and achieve peak performance.

Replacing the IPB required more than component installation. Structural support steel was installed to maintain proper elevation and load distribution, while precise alignment of each section ensured conductor integrity and minimized long-term mechanical stress. EBI crews carefully positioned all sections for accurate fit-up prior to welding and final assembly.

Certified conductor and enclosure welds were completed according to project specifications, with careful attention to thermal control and joint integrity. Final DC Hi-Pot testing verified insulation performance, followed by DLRO testing and torque verification to confirm low-resistance connections and secure terminations.

Throughout the project, EBI maintained strict safety protocols and quality control, ensuring the IPB was returned to service-ready condition and fully capable of supporting the plant’s increased output.

Electrical IPB systems represent one of the most critical connections in a generating station. Proper installation, welding, alignment, and testing are essential to plant performance and outage prevention.

This project demonstrates EBI’s ability to execute complex, system-critical infrastructure replacements safely and efficiently, combining demolition, fabrication, structural installation, certified welding, and electrical acceptance testing into a single coordinated scope. By delivering turnkey IPB replacement services, EBI helps power producers extend asset life, reduce operational risk, and maintain reliable generation capacity.
